Padded mailer or mailing box? For a lot of e-commerce orders it is a close call, and the wrong choice either overpays on freight or underprotects the product. This is a direct comparison and a decision path.

  1. Is the product fragile, rigid, heavy, or does it need to stack? Yes: mailing box (RSC or double-wall). No: continue.
  2. Is it flat and bend-sensitive (prints, documents)? Yes: rigid mailer or a small box. No: continue.

The cost side, in numbers you can check

Pull ten recent orders. For each, price the parcel as a box and as the smallest mailer that protects it, through your actual carrier, including any dimensional-weight uplift. For soft and small goods the mailer usually comes out 20 to 40% cheaper per parcel. Then check your damage rate: if moving those orders to a mailer would push breakages up by more than the freight saving, keep the box. Most ranges split, with mailers taking the majority and boxes the fragile tail.

Is a padded mailer cheaper than a box?
For soft and small goods, usually yes, because it keeps dimensional weight and therefore freight cost down. For fragile or heavy goods a box can be cheaper overall once damage is counted.

When should I use a box instead of a mailer?

Can a mailer protect fragile items?
